Talk me through a component or system you designed or improved — the loads, the material choices, and why.
Structure it: requirement, constraints, options considered, the choice and its justification. Being able to defend a design decision under questioning IS the interview.
Tell me about a mechanical failure you investigated. What was the actual root cause?
Fatigue, misalignment, wrong material, abuse — name the failure mode precisely and the evidence that proved it. Precision here signals a real engineer.
Tell me about delivering an engineering task against a hard time or cost constraint. What gave?
Show the explicit trade-off — scope trimmed, analysis simplified with justification, risk logged — and that you communicated it upward before, not after.
Tell me about explaining an analysis or design decision to people who didn't want to hear it — manufacturing, sales, a client.
Show translation, not capitulation: the risk in their language, options with costs, and the decision recorded. Engineers who can do this get promoted.
How do you select a material for a part? Walk me through a real choice you made — fatigue, corrosion, cost, manufacturability.
Ground it in one part you actually specified. Naming the property that dominated the decision — and what you ruled out — shows applied knowledge, not textbook recall.
You've run an FEA and the result looks plausible. What hand checks do you do before you trust it?
Simple beam or stress calcs, reaction totals, mesh sensitivity, boundary condition sanity. 'I check it against a hand calc' is the sentence they're listening for.
Which CAD and simulation tools do you use daily, and how have you validated a simulation against physical test?
Name the packages honestly with depth levels, then one case where test data confirmed (or corrected) the model. Correlation stories are rare and valuable.
